A Hardware-in-the-Loop (HIL) Bench Test of a GT-Power Fast Running Model for Rapid Control Prototyping (RCP) Verification

A GT-Power Fast Run Model simplified from detail model for HIL is verified with a bench test using the dSPACE Simulator. Firstly, the conversion process from a detailed model to FRM model is briefly described. Then, the spark timing, fuel pulse with control for FAR, and torque level control are developed for proof of concept. Moreover a series of FRM/Simulink co-simulation and HIL tests are conducted. In the summary, the test results are presented and compared with GT detailed model simulations. The test results show that the FRM/dSPACE HIL stays consistent in most variables of interest under 0.7-0.9 real-time factor condition between 1000 - 5000 RPM. The same steady-state can be reached by RCP controllers or with GT-Power internal controllers. The transient states are close using different control algorithm. The main purpose of HIL application is achieved, despite inconsistencies in performance data like fuel consumption.

Fuel Octane and Volatility Effects on the Stochastic Pre-Ignition Behavior of a 2.0L Gasoline Turbocharged DI Engine

Classic, hot-spot induced pre-ignition is a phenomenon that has been observed in gasoline spark ignited engines over the past 60-70 years. With the development of turbocharged, direct-injected (DI) gasoline engines, a new pre-ignition phenomenon occurring at low engine speeds and high loads has been encountered. Termed Stochastic Pre-ignition (SPI), it has become a significant issue to address in allowing for the full potential of gasoline turbo DI technology to improve powertrain efficiency. Many researchers are studying all aspects of the causes of Stochastic Pre-ignition, including causes by oil, fuel and engine hardware systems. The focus of this specific research was to study the relationship of fuel octane and volatility to Stochastic Pre-ignition behavior utilizing a GM 2.0L Gasoline Turbocharged DI engine (LHU).

Electric Motor Design of General Motors’ Chevrolet Bolt Electric Vehicle

A permanent magnet synchronous motor (PMSM) motor is used to design the propulsion system of GM’s Chevrolet Bolt battery electric vehicle (BEV). Magnets are buried inside the rotor in two layer ‘V’ arrangement. The Chevrolet Bolt BEV electric machine rotor design optimizes the magnet placement between the adjacent poles asymmetrically to lower torque ripple and radial force. Similar to Chevrolet Spark BEV electric motor, a pair of small slots are stamped in each rotor pole near the rotor outer surface to lower torque ripple and radial force. Rotor design optimizes the placement of these slots at different locations in adjacent poles providing further reduction in torque ripple and radial force. As a result of all these design features, the Chevrolet Bolt BEV electric motor is able to meet the GM stringent noise and vibration requirements without implementing rotor skew, which (rotor skew) lowers motor performance and adds complexity to the rotor manufacturing and hence is undesirable.

A Critical Assessment of Factors Affecting the Flammability of R-1234yf in a Frontal Collision

An evaluation methodology has been developed for assessing the suitability of R-1234yf in vehicles. This relates primarily to evaluating the flammability of R-1234yf in the engine compartment during a frontal collision. This paper will discuss the process followed in the methodology, the technical rationale for this process, and the results of the analysis. The specific types of analysis included in the methodology are: exhaust-system thermal characterization, computer simulated crash tests, actual crash tests, teardown and examination of crashed parts, and releases of refrigerant onto hot exhaust manifolds. Each type of analysis was logically ordered and combined to produce a comprehensive evaluation methodology. This methodology has been applied and demonstrates that R-1234yf is difficult to ignite when factors that occur in frontal crashes are simultaneously considered.

Application of POD plus LTI ROM to Battery Thermal Modeling: SISO Case

The thermal behavior of a fluid-cooled battery can be modeled using computational fluid dynamics (CFD). Depending on the size and complexity of the battery module and the available computing hardware, the simulation can take days or weeks to run. This work introduces a reduced-order model that combines proper orthogonal decomposition, capturing the variation of the temperature field in the spatial domain, and linear time-invariant system techniques exploiting the linear relationship between the resulting proper orthogonal decomposition coefficients and the uniform heat source considered here as the input to the system. After completing an initial CFD run to establish the reduction, the reduced-order model runs much faster than the CFD model. This work will focus on thermal modeling of a single prismatic battery cell with one adjacent cooling channel. The extension to the multiple input multiple output case such as a battery module will be discussed in another paper.

Accurate Automotive Spinning Wheel Predictions Via Deformed Treaded Tire on a Full Vehicle Compared to Full Width Moving Belt Wind Tunnel Results

As the automotive industry is quickly changing towards electric vehicles, we can highlight the importance of aerodynamics and its critical role in reaching extended battery ranges for electric cars. With all new smooth underbodies, a lot of attention has turned into the effects of rim designs and tires brands and the management of these tire wakes with the vehicle. Tires are one of the most challenging areas for aerodynamic drag prediction due to its unsteady behavior and rubber deformation. With the simulation technologies evolving fast regarding modeling spinning tires for aerodynamics, this paper takes the prior work and data completed by the authors and investigates the impact on the flow fields and aerodynamic forces using the most recent developments of an Immerse Boundary Method (IBM). IBM allows us to mimic realistically a rotating and deformed tire using Lattice Boltzmann methods.

Early Stage Vehicle Aerodynamics Development using a GPU based LBM CFD Solver

Developing synergy between styling design and aerodynamic efficiency has been an ongoing challenge in the automotive industry for many years. Designers and aerodynamicists have to meet strict deadlines and have limited resources to iterate and evolve the design and performance of the vehicle exterior during early concept development. The number of possible styling variants and configurations can often reach into the hundreds. Physical wind tunnel measurements are simply not practical from a time or cost perspective to evaluate these designs. Therefore, increased performance and accuracy of Computational Fluid Dynamics (CFD) simulations have become the main objective of every vehicle OEMs. Today, the GPU hardware, particularly the memory and performance, has reached a point where there is an increased interest in their usage for aerodynamics simulations. GPUs offer potential simulation performance improvements due to lower power consumption and hardware costs.

Control and Integration Challenges for Future Automatic Transmissions

The ever-increasing regulatory requirement on CO2 emissions drives efficiency improvement of vehicle powertrain systems. In this context, three mega trends have been happening in the automotive transmission industry. First, future automatic transmissions will have more gear steps to offer a broader ratio spread and finer ratio steps, which may enable the engine to operate at its efficient regions more often. Second, engine downsizing with boosted power and flexible cylinder deactivation have been become the technology trend to achieve better thermal efficiency. These engine technologies demand improved transmission dampers with greater isolation capabilities to drive future transmission dampers to be equipped with softer springs. Third, future transmissions will be more efficient due to new architectures and incremental subsystem improvements.

Development of Hybrid-Electric Propulsion System for 2016 Chevrolet Malibu

GM has developed an all-new gasoline-electric hybrid powertrain for the model year 2016 Chevrolet Malibu Hybrid vehicle, which was designed to achieve excellent fuel economy, performance, and drive quality. The powertrain shares the transmission architecture with the 2016 Chevrolet Volt extended range electric vehicle, but includes changes to optimize the system for engine driven charge sustaining operation in the range of conditions represented by the US EPA 5 cycle fuel economy tests. In this paper, we describe the Malibu Hybrid propulsion system features and components, including the battery pack, transaxle, electric motors and power electronics, engine, and thermal system. The modifications between the Volt and Malibu Hybrid propulsion systems are discussed and explained as resulting from the differences between the primarily electric and gasoline powered applications.

Design of the Chevrolet Bolt EV Propulsion System

Building on the experience of the Chevrolet Spark EV battery electric vehicle, General Motors (GM) has developed a propulsion system with increased capability for its next generation Chevrolet Bolt EV. It propels a new larger electric vehicle with significantly greater electric driving range. Through extensive analysis the primary propulsion system components, which include the drive unit, traction electric motor, power electronics, energy storage, and on-board charging module, were optimized individually and as an integrated system to deliver improvements in propulsion system energy, power, torque and efficiency. The results deliver outstanding EV range and fun-to-drive acceleration performance.

Influence of Class-8 Truck Passing Oncoming Truck Using CFD Simulation

The commercial vehicle development process needs to consider the vehicle aerodynamics not only in ideal flow conditions, but also in the turbulent real world environment. The turbulent real world environment includes not only atmospheric turbulence, but also the vehicle to vehicle interactions that happen when driving around other vehicles or into and out of the wake of in/on coming vehicles. A vehicle driving into the wake of an oncoming vehicle not only experiences an increase in the total aerodynamic forces, it also experiences unsteady transient loads over the vehicle components such as windshield, mirror, sunvisor, door and side fairing. To properly design specific components, designers need to understand the magnitude of unsteady forces on various vehicle components, otherwise these components may fail which imposes warranty and safety risks. In this paper, we attempt to understand the various forces acting on the primary vehicle during a passing maneuver.

Modeling Engine Oil Variable Displacement Vane Pumps in 1D to Predict Performance, Pulsations, and Friction

Variable displacement vane pumps are becoming more popular for engine oil circuits due to their fuel savings over traditional fixed displacement pumps. As a result, engineers need to analyze these pumps to ensure the pump design meets the demands of the oil circuit while having good friction characteristics and avoiding issues like high pressure amplitude and resonance. By employing 1D flow simulation to these pumps, the user can analyze the most important issues surrounding vane pumps at a fraction of the time as 3D CFD. This paper showcases the prediction of several major performance quantities of a variable displacement vane pump including flow rate, pressure rise, and friction torque vs. engine speed and temperature. The simulation results show good correlation to measurement data. In addition, the pressure pulsation at several locations including in the vane chamber and at the outlet is compared directly with 3D CFD for a different pump.

Further Research into the Role of the Caliper Piston in Brake Roughness

Previously published research [1] covering the role of piston material properties in brake torque variation sensitivity and roughness concluded that phenolic pistons have significantly higher low-pressure range compliance than steel pistons, which promotes lower roughness propensity. It also determined that this property could be successfully characterized using a modern generation of direct-acting servo hydraulically actuated brake component compression test stands. This paper covers a subsequent block of research into the role of the caliper piston in brake torque variation sensitivity (BTV sensitivity) and thermal roughness of a brake corner. It includes measurements of hydraulic stiffness of pistons in a “wet” fixture, both with and without a brake pad and multi-layer bonded noise shim.

Kinematics and Compliance (K & C) Simulation Using a Nonlinear Finite Element Model

Kinematics and Compliance (K&C) testing is used to evaluate the ride and handling performance of an automobile. During a typical K&C test, the vehicle body is fixed while controlled forces or displacements are applied to the wheels. The results of the test include vehicle suspension parameters, such as toe, camber, etc. Numerical simulations of this test are usually performed using multibody dynamics software that introduces simplifying rigid body assumptions. However, the need for component flexibility in K&C simulation is increasing along with demand for more precise suspension system designs. In this paper, a new methodology for K&C simulation is proposed using Abaqus. First, rigid body suspension mechanism analyses are performed using Abaqus and Adams, and the results are compared. Then a nonlinear Abaqus finite element model, with flexible suspension components and vehicle body, is analyzed and the results are compared with the rigid body suspension analyses.
